Whats the period correct way to refinish the side covers? Full polish or just clean them up?
If you mean engine side covers, here are my KH400 ones that were really crappy looking. Had a few scars I filed and massaged out too.
Rebirthing thread at KTOG
Like I said there were a few gouges so after cleaning them up, I bead blasted them and hand rubbed with 400, 800 and finally 2000 wet/dry paper. Finished with 0000 steel wool and some "California Custom" metal polish. (Thanks again Curtis, I love the stuff)
Some like to go further and hit a buffing wheel with some rouge and get a mirror finish. Since you are going for a stock look, a process like I used would work OK. You can do the black in the lettering area, I'm leaving mine as is.

Cool. I'll give that a go. I have to do similar to get the satin finish on my forks before I clear them. I guess the side covers are meant to be kind of shiny but not polished?
I have the buffing wheels but maybe a bit overkill for the stock look.

Just realized that I haven't posted a picture of my paint job. Not sure if he got the colour right but I like it anyway.

Got all the wires for the new harness bundled and splices soldered and heat shrunk over the past couple days. I'll take a couple pics when I start to put the ends on. So much work to do it right, and now I need more solder before I put the ends on it.

I don't know if this is a good thing or not. The plating guys say they've lost most of my small fasteners etc. So I'll probably need help sourcing some new stuff. They said they'll pay for the new stuff and zinc plate it for free if required. They're sending back what they didn't lose, and I have a list of what I sent, so I should be able to figure out what I need quickly.

That's a bummer! With the original fasteners being JIC standard, it might be difficult to get exact matches.

I deal with platers all the time for work. You wouldn't believe the fasteners I get mixed in with our production requirements. Heck, I probably got your stuff, I could build a bike with the assorted screws in there. Best of luck. Post what you need, i have a huge pile of 6mm hex head fasteners here.

Thanks guys. When I get the stuff back it'll be easy enough to see what's missing. I did a very detailed list. Hopefully I can source mostly original stuff. Washers and lock washers are easy enough but the bolts are tough.

Hi guys. I have a question about this. My final assembly is going ok-ish, but last night I hit a snag. I went to put on my top triple clamp after installing all the fork cover stuff, washers, gaskets etc on the forks. It seems like my fork covers are too long or something, since the clamp is not seating down onto the stem like I expected, there was like a 1/2" gap. Now I realized after I don't have the big wavy washer on top of my stem nut, but does that really take up that much space?
All of this stuff came off the bike, was re-chromed/painted and whatnot, now is going back on. So I know it fit at some point. Just wondering if I could have messed it up somehow. Everything is stock except for the All Balls taper bearing kit I put in. But I never had this issue with my KZ after doing the same.

If you've got everything in the exploded parts diagram for the triple tree installed correctly, then the only thing I can suggest is perhaps you installed kz fork ears by mistake,.that is if they got mixed up somehow with the h1 stuff? 1/2" is a pretty big gap.

Nope, thats not possible, ears never came off either of the KZ's. I have the wavy washer on the way, that'll take up a little bit. When I get it I'll loosen everything again and play around with it and see if it all fits.

Looks like the project is coming along nicely.I hope you find the parts that went MIA at the platers.Going to be a good looking bike.Keep up the good work.
